Maintaining Firetube Boilers vs. Clayton Steam Generators: What Facility Managers Need to Know

Choosing between a traditional firetube boiler and a modern forced-circulation steam generator like a Clayton unit comes down to design, efficiency, and long-term maintenance. While both systems deliver reliable industrial steam, their maintenance requirements reflect fundamental differences in how they heat water.

Key Design Differences Impacting Maintenance

Firetube Boilers: Hot combustion gases pass through tubes submerged in a large shell of water. Because they hold a vast volume of pressurized hot water, they require significant structural upkeep and strict safety monitoring ensuring that these tubes remain submerged at all times when in operation.

Clayton Steam Generators: Water is pumped through a single, continuous helical metal coil while combustion gases pass over the outside. With very little water inside the system at any given moment, the risk of catastrophic failure is drastically lower, simplifying safety maintenance.

Maintenance at a Glance

Maintenance TaskFiretube BoilerClayton Steam Generator
Safety & Water ControlsHigh; requires daily testing of low-water cutoffs, sight glasses, and mechanical float switches.Low; contains no traditional water level or float switches to test.
Fireside & Waterside CleaningLabor-intensive; requires opening heavy access doors to brush soot from tubes and washing sludge out of the shell.Streamlined; scale is cleaned by flushing a descaling solution directly through the internal coil.
Critical Mechanical FocusStandard burner linkages, feedwater valves, and high-pressure vessel integrity.High-pressure positive displacement feed pump and the high-efficiency centrifugal steam separator.
Water Treatment & BlowdownRequires heavy chemical treatment and frequent large-volume blowdowns to prevent scaling on the shell.Manages dissolved solids with a smaller blowdown rate, reducing chemical and water consumption.

Where Maintenance Effort Goes

On a Firetube Boiler: Fireside soot must be manually brushed or blown out of dozens (or hundreds) of small firetubes. The waterside must be regularly drained, flushed, and inspected for oxygen pitting or scale buildup.

Because of the huge volume of pressurized hot water, firetube boilers carry higher potential energy risks. Annual internal inspections (requiring vessel entry) and strict regulatory testing of safety relief valves and low-water cutoffs are mandatory. The preparation for an internal inspection will as a result take a significant amount of time; the steam production needs to be stopped well before the scheduled inspection to allow for sufficient time to cool down and drain all the boiler water. After the inspection, the vessel will need to be filled again and brought back up to operating temperature.

On a Clayton Steam Generator: Maintenance centres on mechanical reliability. The core of the generator is its positive-displacement water pump, which must maintain precise water flow through the heating coil. The servicing of those pumps is relatively straight forward; replacing the diaphragms and standard springs and gaskets.
The inspection of the generator is only on the outside, resulting in minimal time lost.

The Bottom Line

The Bottom Line

A traditional firetube boiler demands higher labour during clean-out cycles. This results in (for certain scenarios) weeks of maintenance downtime. To keep production going during these downtimes, a rental boiler must be ordered to cover this period.

A Clayton steam generator shifts the focus from heavy vessel maintenance to routine mechanical upkeep. Maintenance downtime is reduced to a day instead of weeks.
